  1. 1Maintain uniform wall thickness of 2–4mm for aluminum to ensure consistent fill and minimize porosity.
  2. 2Add generous draft angles (1–3° external, 2–5° internal) for clean ejection from the die.
  3. 3Design overflow wells at last-to-fill regions to capture porosity away from structural areas.
  4. 4Avoid sharp internal corners—use fillet radii equal to at least 50% of wall thickness.
